Determining The Heat Exchanger’s Configuration And Build Materials 

Ultimately, the design of the shell and tube heat exchanger, such as U-tube, straight tube fixed, and straight tube floating configurations, is driven by process constraints and performance targets. Once determined, parameters our engineers consider in the design include tube diameter, pitch, bundle arrangement, and baffle configuration, all of which are optimized to balance heat transfer efficiency against pressure drop and fouling risk. 

We also utilize thermal modelling to predict heat transfer rates and temperature profiles, and conduct a hydraulic analysis to ensure that flow-induced vibrations, erosion, and pressure losses remain within acceptable limits. Our engineers pay extra attention to devices used in nuclear applications to confirm the design supports safe shutdown scenarios and minimizes the potential for cross-contamination between process streams.

Material selection is another critical aspect of the design, especially when the device will be subject to aggressive fluids or high-radiation environments. Stainless steel, titanium, and copper alloys are popular choices due to their thermal conductivity and corrosion-resistant properties; however, a rigorous assessment of process chemistry, temperature, and mechanical stresses must be conducted before making a final selection. All materials used for nuclear applications are fully traceable and certified to ensure compliance under CSA N285.

Specialized coatings, cathodic protection, or duplex alloys can also be built into the design to help protect against corrosion and extend the unit’s service life.

Precision Fabrication Processes For Heat Exchangers

The heat exchange tubes are typically fabricated through extrusion or seamless rolling. They are then cut, bent, and formed to match the design specifications, including achieving exact tolerances. The tube sheets, used to ensure leak-tightness, are also precision-machined, while the shell is fabricated from rolled plate or pipe.

The completed components, including tubes, baffles, tube sheets, and ancillary components, are then assembled into a cohesive bundle using advanced techniques such as submerged-arc and TIG welding to ensure structural integrity and minimize the risk of defects.

Uniform compressions are crucial to the safe operation of the unit, necessitating the precise installation of high-performance gaskets. Shell and tube heat exchangers also require tube-to-tube sheet joints to be expanded or welded, followed by non-destructive testing (NDT) to verify the integrity of every connection. 

Quality Assurance Testing

AEP heat exchangers undergo rigorous quality checks at every stage of the fabrication process to ensure that all welds and joins meet or exceed code requirements, providing safe and efficient operation in the field.

Our quality control methods during the precision machine and fabrication phases include visual inspections, magnetic particle testing, liquid penetrant testing, ultrasonic testing, and radiographic testing. Additionally, hydrostatic pressure testing is performed on the completed assembly to verify its ability to withstand design pressures without leakage or deformation.

Mandatory quality protocols outlined in CSA N285 are implemented for nuclear installations, including helium leak detection, material certification, and documentation to support regulatory audits. Every step throughout the process is documented, traceable, and subject to third-party verification.
